However, small fabrication workshops in Nigeria often rely on basic manual arc welding machines due to limited funding. While these systems allow for essential joining tasks, their inconsistent operation over time affects quality and productivity. Without a systematic understanding of the process parameters, welds are unreliable and may require rework, also limiting the thickness of materials used. This research aimed to optimize a manually operated shielded metal arc welding (SMAW) machine''s parameters through the design of experiments. Key controllable factors identified were current, voltage, electrode diameter, and travel speed. An experimental design was developed to analyze how variations in these factors influence weld quality outcomes. The optimum settings for the manual SMAW machine were found to be a current of 46.498 amps, voltage of 28.662 volts, electrode diameter of 2.920 mm, and travel speed of 100 mm/min. At these levels, the predicted weld bead width was 6.124 mm, microhardness 437.736 kgf/mm2, and tensile shear strength 502.362 MPa. Performance under optimized conditions showed improvements in reliability, productivity and defect reduction compared to initial machine capabilities.
